Development and Validation of a Comprehensive CFD Model of Diesel Spray Atomization Accounting for High Weber Numbers

Modern diesel engines operate under injection pressures varying from 30 to 200 MPa and employ combinations of very early and conventional injection timings to achieve partially homogeneous mixtures. The variety of injection and cylinder pressures results in droplet atomization under a wide range of Weber numbers. The high injection velocities lead to fast jet disintegration and secondary droplet atomization under shear and catastrophic breakup mechanisms. The primary atomization of the liquid jet is modeled considering the effects of both infinitesimal wave growth on the jet surface and jet turbulence. Modeling of the secondary atomization is based on a combination of a drop fragmentation analysis and a boundary layer stripping mechanism of the resulting fragments for high Weber numbers. The drop fragmentation process is predicted from instability considerations on the surface of the liquid drop.

Quantification of Thermal Shock in a Piezoelectric Pressure Transducer

One of the major problems limiting the accuracy of piezoelectric transducers for cylinder pressure measurements in an internal-combustion (IC) engine is the thermal shock. Thermal shock is generated from the temperature variation during the cycle. This temperature variation results in contraction and expansion of the diaphragm and consequently changes the force acting on the quartz in the pressure transducer. An empirical equation for compensation of the thermal shock error was derived from consideration of the diaphragm thermal deformation and actual pressure data. The deformation and the resulting pressure difference due to thermal shock are mainly a function of the change in surface temperature and the equation includes two model constants. In order to calibrate these two constants, the pressure inside the cylinder of a diesel engine was measured simultaneously using two types of pressure transducers, in addition to instantaneous wall temperature measurement.

Pressure Reactive Piston Technology Investigation and Development for Spark Ignition Engines

Variable Compression Ratio (VCR) technology has long been recognized as a method of improving Spark Ignition (SI) engine fuel economy. The Pressure Reactive Piston (PRP) assembly features a two-piece piston, with a piston crown and separate piston skirt which enclose a spring set between them. The unique feature is that the upper piston reacts to the cylinder pressure, accommodating rapid engine load changes passively. This mechanism effectively limits the peak pressures at high loads without an additional control device, while allowing the engine to operate at high compression ratio during low load conditions. Dynamometer engine testing showed that Brake Specific Fuel Consumption (BSFC) improvement of the PRP over the conventional piston ranged from 8 to 18 % up to 70% load. Knock free full load operation was also achieved. The PRP equipped engine combustion is characterized by reverse motion of the piston crown near top dead center and higher thermal efficiency.

Analysis of Premixed Charge Compression Ignition Combustion With a Sequential Fluid Mechanics-Multizone Chemical Kinetics Model

We have developed a methodology for analysis of Premixed Charge Compression Ignition (PCCI) engines that applies to conditions in which there is some stratification in the air-fuel distribution inside the cylinder at the time of combustion. The analysis methodology consists of two stages: first, a fluid mechanics code is used to determine temperature and equivalence ratio distributions as a function of crank angle, assuming motored conditions. The distribution information is then used for grouping the mass in the cylinder into a two-dimensional (temperature-equivalence ratio) array of zones. The zone information is then handed on to a detailed chemical kinetics model that calculates combustion, emissions and engine efficiency information. The methodology applies to situations where chemistry and fluid mechanics are weakly linked.

New Heat Transfer Correlation for an HCCI Engine Derived from Measurements of Instantaneous Surface Heat Flux

An experimental study has been carried out to provide qualitative and quantitative insight into gas to wall heat transfer in a gasoline fueled Homogeneous Charge Compression Ignition (HCCI) engine. Fast response thermocouples are embedded in the piston top and cylinder head surface to measure instantaneous wall temperature and heat flux. Heat flux measurements obtained at multiple locations show small spatial variations, thus confirming relative uniformity of in-cylinder conditions in a HCCI engine operating with premixed charge. Consequently, the spatially-averaged heat flux represents well the global heat transfer from the gas to the combustion chamber walls in the premixed HCCI engine, as confirmed through the gross heat release analysis. Heat flux measurements were used for assessing several existing heat transfer correlations. One of the most popular models, the Woschni expression, was shown to be inadequate for the HCCI engine.

Effect of Exhaust Valve Timing on Gasoline Engine Performance and Hydrocarbon Emissions

Despite remarkable progress made over the past 30 years, automobiles continue to be a major source of hydrocarbon emissions. The objective of this study is to evaluate whether variable exhaust valve opening (EVO) and exhaust valve closing (EVC) can be used to reduce hydrocarbon emissions. An automotive gasoline engine was tested with different EVO and EVC timings under steady-state and start-up conditions. The first strategy that was evaluated uses early EVO with standard EVC. Although exhaust gas temperature is increased and catalyst light-off time is reduced, the rapid drop in cylinder temperature increases cylinder-out hydrocarbons to such a degree that a net increase in hydrocarbon emissions results. The second strategy that was evaluated uses early EVO with early EVC. Early EVO reduces catalyst light-off time by increasing exhaust gas temperature and early EVC keeps the hydrocarbon-rich exhaust gas from the piston crevice from leaving the cylinder.

Metamodel Development Based on a Nonparametric Isotropic Covariance Estimator and Application in a V6 Engine

This paper presents the utilization of alternative correlation functions in the Kriging method for generating surrogate models (metamodels) for the performance of the bearings in an internal combustion engine. Originally, in the Kriging method an anisotropic exponential covariance function is developed by selecting optimal correlation parameters through optimization. In this paper an alternative nonparametric isotropic covariance approach is employed instead for generating the correlation functions. In this manner the covariance for spatial data is evaluated in a more straightforward manner. The metamodels are developed based on results from a simulation solver computed at a limited number of sample points, which sample the design space.

Probabilistic Computations for the Main Bearings of an Operating Engine Due to Variability in Bearing Properties

This paper presents the development of surrogate models (metamodels) for evaluating the bearing performance in an internal combustion engine. The metamodels are employed for performing probabilistic analyses for the engine bearings. The metamodels are developed based on results from a simulation solver computed at a limited number of sample points, which sample the design space. An integrated system-level engine simulation model, consisting of a flexible crankshaft dynamics model and a flexible engine block model connected by a detailed hydrodynamic lubrication model, is employed in this paper for generating information necessary to construct the metamodels. An optimal symmetric latin hypercube algorithm is utilized for identifying the sampling points based on the number and the range of the variables that are considered to vary in the design space.

Modeling HCCI Combustion With High Levels of Residual Gas Fraction - A Comparison of Two VVA Strategies

Adjusting the Residual Gas Fraction (RGF) by means of Variable Valve Actuation (VVA) is a strong candidate for controlling the ignition timing in Homogeneous Charge Compression Ignition (HCCI) engines. However, at high levels of residual gas fraction, insufficient mixing can lead to the presence of considerable temperature and composition variations. This paper extends previous modeling efforts to include the effect of RGF distribution on the onset of ignition and the rate of combustion using a multi-dimensional fluid mechanics code (KIVA-3V) sequentially with a multi-zone code with detailed chemical kinetics. KIVA-3V is used to simulate the gas exchange processes, while the multi-zone code computes the combustion event. It is shown that under certain conditions the effect of composition stratification is significant and cannot be captured by a single-zone model or a multi-zone model using only temperature zones.

PLIF Measurements of Fuel Distribution in a PFI Engine Under Cold Start Conditions

This paper summarizes the first phase of an experimental effort focused on developing a comprehensive understanding of the in-cylinder air/fuel mixing and combustion processes in spark-ignition engines using laser-based fuel distribution and combustion measurements. As part of this first phase, a semi-quantitative, laser-induced fluorescence, fuel distribution measurement technique was developed and demonstrated. The calibration, correction, and image analysis processes associated with the technique were shown to be comparatively simple and effective (relative to other analytical and empirical methods). The error associated with the technique was shown to be 5 - 10 % under vapor phase conditions. This work was applied to a port fuel injected optical engine, which was designed for optical access through the piston and cylinder liner under firing conditions.

Design Kit for Accessory Drives (DKAD): Dynamic Analysis of Serpentine Belt Drives

DKAD is an automated analysis tool for evaluating dynamic characteristics of accessory drives. Rotation response analysis predicts natural frequencies and effects of crankshaft excitation. Lateral response of each belt span shows the effect of pulley run-out and parametric excitation. DKAD systematically allows a user to define a design and its operating conditions and then performs a sequence of analysis to visualize the rotational and lateral responses. It also allows a user to quickly explore and assess alternative designs. Belt layout and associated parameters can be saved in templates for future reference.

Oil Film Dynamic Characteristics for Journal Bearing Elastohydrodynamic Analysis Based on a Finite Difference Formulation

A fast and accurate journal bearing elastohydrodynamic analysis is presented based on a finite difference formulation. The governing equations for the oil film pressure, stiffness and damping are solved using a finite difference approach. The oil film domain is discretized using a rectangular two-dimensional finite difference mesh. In this new formulation, it is not necessary to generate a global fluidity matrix similar to a finite element based solution. The finite difference equations are solved using a successive over relaxation (SOR) algorithm. The concept of “Influence Zone,” for computing the dynamic characteristics is introduced. The SOR algorithm and the “Influence Zone” concept significantly improve the computational efficiency without loss of accuracy. The new algorithms are validated with numerical results from the literature and their numerical efficiency is demonstrated.

Structural Vibration of an Engine Block and a Rotating Crankshaft Coupled Through Elastohydrodynamic Bearings

A comprehensive formulation is presented for the dynamics of a rotating flexible crankshaft coupled with the dynamics of an engine block through a finite difference elastohydrodynamic main bearing lubrication algorithm. The coupling is based on detailed equilibrium conditions at the bearings. The component mode synthesis is employed for modeling the crankshaft and block dynamic behavior. A specialized algorithm for coupling the rigid and flexible body dynamics of the crankshaft within the framework of the component mode synthesis has been developed. A finite difference lubrication algorithm is used for computing the oil film elastohydrodynamic characteristics. A computationally accurate and efficient mapping algorithm has been developed for transferring information between a high - density computational grid for the elastohydrodynamic bearing solver and a low - density structural grid utilized in computing the crankshaft and block structural dynamic response.

Variance Reduction Techniques for Reliability Estimation Using CAE Models

Traditional reliability assessment methods based on physical testing can require prohibitively large sample sizes in many applications. This has led manufacturers to employ virtual testing using CAE models in place of physical testing. However, when the CAE models are not valid, the resulting reliability assessment may be unreliable. In this paper we develop theory and methodology in which traditional physical testing can be used in conjunction with CAE models to create a new type of accelerated testing that requires smaller sample sizes than traditional test plans while exhibiting robustness with respect to inaccuracies in the CAE models. These test plans are implemented by physically testing a biased sample of products and employing a variance reduction technique such as importance sampling. The CAE model is used as a prior belief for failure probability from which one can derive the sampling plan which minimizes the variance.

Experimental and Simulated Results Detailing the Sensitivity of Natural Gas HCCI Engines to Fuel Composition

Natural gas quality, in terms of the volume fraction of higher hydrocarbons, strongly affects the auto-ignition characteristics of the air-fuel mixture, the engine performance and its controllability. The influence of natural gas composition on engine operation has been investigated both experimentally and through chemical kinetic based cycle simulation. A range of two component gas mixtures has been tested with methane as the base fuel. The equivalence ratio (0.3), the compression ratio (19.8), and the engine speed (1000 rpm) were held constant in order to isolate the impact of fuel autoignition chemistry. For each fuel mixture, the start of combustion was phased near top dead center (TDC) and then the inlet mixture temperature was reduced. These experimental results have been utilized as a source of data for the validation of a chemical kinetic based full-cycle simulation.

Development and Validation of a Computational Process for Pass-By Noise Simulation

The Indirect Boundary Element Analysis is employed for developing a computational pass-by noise simulation capability. An inverse analysis algorithm is developed in order to generate the definition of the main noise sources in the numerical model. The individual source models are combined for developing a system model for pass-by noise simulation. The developed numerical techniques are validated through comparison between numerical results and test data for component level and system level analyses. Specifically, the source definition capability is validated by comparing the actual and the computationally reconstructed acoustic field for an engine intake manifold. The overall pass-by noise simulation capability is validated by computing the maximum overall sound pressure level for a vehicle under two separate driving conditions.

Overview of Techniques for Measuring Friction Using Bench Tests and Fired Engines

This paper presents an overview of techniques for measuring friction using bench tests and fired engines. The test methods discussed have been developed to provide efficient, yet realistic, assessments of new component designs, materials, and lubricants for in-cylinder and overall engine applications. A Cameron-Plint Friction and Wear Tester was modified to permit ring-in-piston-groove movement by the test specimen, and used to evaluate a number of cylinder bore coatings for friction and wear performance. In a second study, it was used to evaluate the energy conserving characteristics of several engine lubricant formulations. Results were consistent with engine and vehicle testing, and were correlated with measured fuel economy performance. The Instantaneous IMEP Method for measuring in-cylinder frictional forces was extended to higher engine speeds and to modern, low-friction engine designs.

Modeling Fully-Coupled Rigid Engine Dynamics and Vibrations

The internal combustion (IC) engine is an important source of vibration in many vehicles, and understanding its dynamic response to demands from both the vehicle operator and the terrain is essential to proper engine and mount design and optimization. Development of an engineering tool for understanding this dynamic response and the resulting forces transmitted from the engine block to the supporting structure is a priority in both commercial and military engine applications. Ideally, engine dynamics and vibration would be directly simulated through effective and efficient analytical and computational models of both the internal engine component dynamics as well as engine block vibrations. The present analytical study was undertaken to produce a comprehensive and efficient rigid-body engine dynamics and vibration model which predicts engine block motion, engine mount load transmission, as well as instantaneous engine crankshaft rotational speed.

LCI Modeling Challenges and Solutions for a Complex Product System: A Mid-Sized Automobile

While the results are generally the most exciting aspects of an LCI study, the details of the LCI model that generates the results are equally significant; particularly when modeling the life cycle of an automobile. The modeling challenges faced in conducting the US AMP LCI of a mid-sized vehicle based on the 1995 Lumina, Intrepid and Taurus are highlighted. The number of parts (over 20,000), supply chain complexity, materials composition, and the demanding set of OEM requirements for model features required special LCI methods and solutions. The LCI model and selected results are compared with previous studies, and recommendations for improvements in the USAMP LCI model are also provided. This paper is one of six SAE publications discussing the results and execution of the USCAR AMP Generic Vehicle LCI. An Experimental Investigation of Lubricant/Main Shaft Interaction and Dryout in an Automatic Transmission Model

When unexpected integrated lubricant-related problems occur, for example, high-speed operating conditions, lubricants can be degraded and even fail to reach certain automatic transmission parts. Dryout of oil films means a serious lack of lubrication, which may damage the power transmission line and key parts. Dryout of ATF is analogous to that in forced convective boiling and condensation. It thus requires special efforts to determine the mechanics that induce such fluid transport phenomena. This paper presents an experimental investigation of lubricant activities in the main shaft. Dimensional analysis is applied, and flow maps of the air-oil flow and dryout regimes are constructed. Correlations closely agree with the data and reveal the possibility of dryout. Heat transfer effect is briefly discussed.
